The wire on the rubys I buy from Apollo have approx 2.5" of lead on each side, it seems pretty consistent looking at the stili I've got sitting around from the last year or so. I'm eyeballing all of this, but that's ballpark.

You are right, it could certainly be a bad regulator. I would take a hard look at the large filter caps in whatever power supply provides power to the heater. I would also check any tantalum caps that might be in the psu.

I've also been using the KA Mid-Side board in my cutting rig and it is a great, really powerful really versatile circuit.

You can check for major burrs by running a piece of dental floss through the copper tube and kind of "flossing" around the inside surface to see if it catches. This will mostly only help if there is a pretty major burr.

I don't know much about the Grampain head, you could try an Alesis RA series. Not sure about the AU, but they are cheap in the states. You'll need a preamp and some kind of metering and head protection, of course.
